One thing I did not think to try was to restore on Mac again after getting the unit to work. Was, at that point, just glad to get it working again. Spent a few hours trying to fix it. Including reformatting with disk util. Even had overwrite with zeros turned on. Nothing I tried on the Mac side would work.

Interesting 'bout the first comment. I don't have a second Mac I could try that on. I'm the lone Mac fan at work.

I'm guessing that the first guy's problem had a different cause. Mine definitely was not fixed by trying the restore from a second Mac.

In my case, formatting the drive with Disk Utility made the ipod think it was OK, but as soon as you try to copy a song to it, it hangs again. I took it to the apple store, where they tried several other things (from a different Mac) to no avail. They eventually declared that my drive was broken, the same conclusion I had come to.

I tried this fix on a whim and hooked it up to my Thinkpad. I really do think the fix is related to something done by the windows restore function that the Mac's doesn't. Another option might be a 3rd party disk formatting tool on the Mac side, but I don't have any such tools.
